Does it need a full rebuild? Or just replace it?

While replacing a bunch of stuff on the front end over the weekend I had to remove the half shaft on the drivers side and even tho I took all 6 bolts out when i pulled it, it brought the axle shaft out with it. Not too big of a deal cause technically you'd use a slide hammer and tap it out anyway. Thats not thee issue at hand.

No, what I saw when I was looking at this axle shaft is what the problem is.

I'm no expert, but I'm 99% sure this shouldn't look like it's been up the butt of a vampire from twilight.

The carrier isn't looking too happy either...

My guess is that when my transfer case locked up, it was putting a lot of stress on the front diff and half shafts. The half shafts broke broke and have been replaced already. I feel like all that may have damaged the c-clip for the axle and thats why it can come out so easily now. I put it back and i could pull it back off with a little wiggling. Not sure if its suppose to be that loose.

Anyway, ever since the transfer case twisted my propshaft, i've been running in 2wd mode. So the front diff has just been free wheeling and not under any load. Also, I've only put maybe 300 miles on it since then.

So my question is, should I do a full rebuild or can I just clean it up, put new axle seals on, fill it with fresh fluid and go? For now, I just want it to be able to last another 1000 miles. I want one more trip out of my typhoon before the motor and trans come out for the winter rebuild. Might as well do a full rebuild then.

I am going to look for one of these the next time I'm at the yard, cause the place here only wants $85 for a front diif ($65+$20 core). But with that, I have no idea what I'm getting. Could be 250,000 miles running dry. Or could be some 90,000 mile tenderly loved unit. Thinking of just patching mine for now and finding another to use as the rebuild. Then when I'm putting everything back into the truck, i can just swap the diff's.

Have you read the front diff rebuild thread? Try pulling the shaft out the one in the yard and see if it does the same thing.

Sucks to not know what is wrong, if anything.

Think I'm just going to patch this one so it wont leak all over the place and pull a new one to rebuild at the yard next time I'm there. Then just swap them once the rebuilt one is ready.

Heh, true. guess rebuilding is the wrong word. "minor clean" would probably be better.

When I find one in the yard, i'm at least going to drain it and put fresh fluid in it and replace the axle seals. Give a power wash. etc. I think that might be all this one needs. From what i've read here and around the web, these things are surprisingly durable.
